Northwest Custom Apparel has digitized and embroidered business logos for Washington companies since 1977. Logo embroidery is the process of converting a company logo into a digitized stitch file, then executing that file through a commercial embroidery machine that drives a needle and thread directly through fabric and backing material. The thread is structurally integrated with the garment; it passes through the fabric and locks to the backing on the underside. This is fundamentally different from screen printing (ink sits on top of the fabric surface) and heat transfer (adhesive film bonded to the fabric by heat).
The structural integration of embroidery thread is why embroidered logos on polo shirts and work jackets survive 100 or more wash cycles without fading, peeling, or cracking. Under standard commercial laundering (hot water, industrial dryers, repeated weekly washing), a screen-printed logo typically begins to show visible cracking and fade between wash cycles 25 and 50. An embroidered logo on the same garment holds its color, edge definition, and tactile quality through the full life of the garment.
The trade-off for that durability is design constraint. Embroidery works best on clean, bold logo designs with defined edges, solid color areas, and text at or above 0.25 inches tall. Very thin lines, photographic gradients, and fine-detail designs require simplification during digitizing. This is not a limitation of the machine or the decorator, but a physical property of thread as a medium. We assess every logo before production and notify you if any element requires adjustment before the first stitch is run.

The pique knit fabric construction (typically 6–7 oz., 100% polyester or cotton-polyester blend) is the standard substrate for left-chest corporate logo embroidery.
The knit structure of polo fabric requires cutaway backing — a permanent stabilizer that remains bonded to the inside of the garment after embroidery. Without cutaway backing, the stretch in the knit fabric pulls against the embroidery over repeated wear and washing, causing logo distortion and eventual thread separation. This is the single most common cause of poor logo embroidery on polo shirts from decorators who cut costs on materials.

Flat embroidery on baseball caps is the standard for detailed company logos, multi-element designs, fine text, and logos where accuracy to the original artwork matters more than dimensional impact. The Tajima TMAR-KC runs cap embroidery at up to 1,000 rpm using a reinforced cap driver with a three-point locking mechanism between the drive ring and cap frame. 3D puff embroidery is the technique used by professional sports leagues, streetwear brands, and construction companies who want their cap logo to stand out physically from the surface of the hat. It uses a layer of EVA embroidery-grade foam placed on the cap fabric before the machine cycle begins. As the needle moves, it stitches over the foam, encasing it entirely in thread. The result is a design that rises 3mm or more above the hat surface.
This technique requires a completely separate digitized stitch file from flat embroidery. You cannot use a standard flat embroidery file for a 3D puff project.

Important: About 30% of initial 3D puff digitizing attempts fail due to incorrect density settings or missing capping stitches. This is why the pre-production sample step is non-negotiable on all 3D puff orders at NW Custom Apparel. We stitch a physical sample and check foam height, edge definition, and peek-through before committing to the full run.
When to use 3D puff vs. flat: Use 3D puff for bold company names, block initials, and simple icons where dimensional impact is the goal. Use flat embroidery for detailed logos with multiple elements, fine text, or designs where accuracy to the original artwork matters more than raised effect. Many caps combine both techniques, 3D puff for the main name, flat for the tagline below.
Hoodies and sweatshirts (typically 300–400 gsm fleece) require two backing layers: cutaway stabilizer behind the fabric for support, plus a water-soluble topper on the surface of the fleece. Without the topper, the embroidery needle sinks into the raised fleece loops on the stitch entry, causing thread to become buried and lose definition at the surface. The water-soluble topper dissolves completely in water after embroidery, leaving no residue.

Size scaling rule: On shirts, adjust logo width approximately 0.5 inches per size increase to keep the logo visually consistent across a mixed-size order. A 3.5-inch left-chest logo on a men’s M should scale to approximately 4 inches on a men’s XXL.
Digitizing converts your company logo from a graphic file into a stitch file; a machine-readable set of instructions that specifies stitch type, direction, angle, density, and sequence for every element in the design. The quality of the digitizing file determines the quality of the embroidered output regardless of which machine runs it. A poorly digitized file produces uneven fill, thread breaks, and blurred logo edges even on a Tajima TMAR-KC.

Vector files (AI, EPS, or print-ready PDF) produce the best results and carry no artwork fee. High-resolution PNG or JPG at 300 DPI minimum at actual print size are accepted with a small conversion fee. Low-resolution files and Word document exports require logo recreation. We recommend cotton and polyester blends, which hold the stitching well and provide a crisp, professional finish.
Embroidery orders require a minimum of 6 garments. You can mix and match styles. However, caps must be ordered in a minimum of 24 per style and color, as they come in standard boxes of 24.
We base our quantity discounts on the total number of garments with the same logo embroidered. Unfortunately, combining garments and caps for quantity discounts isn’t feasible since we embroider them on different machines.
Contact us immediately if you want to alter an order you have placed. We are happy to make changes before the production process begins but not after, and this may cause a delay in the delivery date. A 25% restocking fee may apply once our vendor ships the blank garments. After the changes to the order, we will provide you with an updated ship date.
